A boiler is a balanced system of fuel, air, water, and pressure. If any one parameter becomes unstable, it can create unsafe conditions inside the boiler.

From my practical boiler experience, these  abnormal behavior like pressure fluctuation, unusual noise, or water level variation helps prevent major accidents.

Understanding Emergency Conditions in Boiler 

 This type emergency situations develop due to imbalance in operating parameters. Boilers do not fail instantly; they show gradual changes in pressure, temperature, and system behavior.

 ⚫  Sudden Low Water Level

  ➡ If water level drops suddenly below safe normal limit:

    ✔️Tubes may overheat

    ✔️Tube bursting risk increases

    ✔️Boiler metal may get damaged

It is the most dangerous conditions because boiler tubes are directly exposed to furnace heat. Without water cooling, metal temperature rises rapidly and may lead to tube failure or explosion.

   Immediate Action:

  - Stop fuel supply and firing, reduce load or stop steam supply, check feed water system.

 ⚫   Sudden High Steam Pressure

    ➡ If pressure rises above working limit:

    • Safety valve may lift

    • Explosion risk increases

    • System stress increases

  Immediate Action:

 -  Reduce firing rate, check steam outlet valve, verify pressure gauge.

⚫  Furnace Flame Failure

  ⇒ If flame suddenly stops:

   • Fuel may accumulate

   • Furnace explosion risk

   Immediate Action:

 - Stop fuel immediately, purge furnace, restart  as  per SOP.

⚫  Tube Leakage Signs

 • White steam cloud inside furnace

 • Sudden pressure drop

 • High make-up water consumption

   Immediate Action:

   - Shut down boiler safely and isolate section.

 ⚫  High Stack Temperature

At first, check the control panel readings and confirm with manual instruments. Then verify fuel supply, air system, and water level conditions.

In many cases, small issues like sensor fault, blockage, or improper valve position create abnormal conditions.

From my boiler operation experience, quick and correct decision-making helps avoid shutdown and
ensures safe operation.

He must: 

•  Strictly follow SOP 
•  Inform to supervisor immediately
•  Avoid panic actions
•  Maintain proper shutdown sequence

A disciplined operator can control emergency situation effectively.

 Boiler parameters like pressure, temperature, water level, and combustion condition helps in early detection of abnormalities.
 
Proper log sheets maintained and reviewing daily performance trends allows operators to identify small deviations before they become serious problems.
