(1) What is Hydraulic Testing for Boilers?
Hydraulic testing in Boiler is a pressure test carried out using water to check the strength, tightness, and leakages resistance of boiler pressure parts like Shell, Drum, Tubes, and Headers.
It is mandatory before commissioning a new boiler and during periodic inspections of running boilers.
✅When Boiler hydraulic testing, After reaching test pressure it is held for around 30 minutes in many industrial boiler procedures to ensure no leakage, distortion, pressure drop occurs. After this, pressure is reduced to working pressure for detailed Inspection
Some codes and test practices may specify a minimum holding time of 10 minutes at full test pressure, but many plant procedures follow 20–30 minutes holding for better inspection and safety assurance.
Successful hydraulic testing confirms that the boiler and all connected pressure parts, including the Economizer, if connected in the pressure circuit, are safe for operation.

(2) Hydraulic Test in New Boilers - Before Commissioning
Step - by - Step Procedure
Step- 1, Visual Inspection
Check welding joints, fittings, valves, and mountings.
Step- 2, Fill Boiler with Water
• Use clean, treated water
• Remove air pockets from vents
Step 3, Connect Hydraulic Pump
Step 4, Raise Pressure Slowly
Generally test pressure is higher than working pressure (as per regulatory approval and design standards).
Step 5, Hold Test Pressure
• Maintain pressure for inspection period.
Step 6, Inspection Check

Step 7, Pressure Release
Release pressure slowly after inspection clearance.

(3) Hydraulic Testing in Old OR Running Boilers

After major repair or tube replacement
After long shutdown

⚠️Hydraulic Testing as per Practical Field Experience
From my practical boiler working experience, it is not just a routine inspection, it is a very sensitive operation where small mistakes can lead to wrong results or safety risks and many more.
In many plants, I have seen that air is not properly removed before pressurizing the boiler, and founded false pressure readings and may give a wrong impression of system strength. Proper air venting from boiler drum is very important before starting the test.
Another common mistake is increasing pressure too fast. Sudden pressurization can create unnecessary stress on boiler parts, especially in old boilers.
Pressure should always be increased slowly and steadily under supervision. In some cases, minor sweating at joints is ignored during inspection.
From my experience, even small leakage should not be neglected, as it can become a major failure point during operation.
Proper coordination between operator and inspector is very important to ensure safe and accurate hydraulic testing.
