This guide explains boiler operation step by step in simple language for beginners.
➡What is Boiler Operation?
👉 Boiler operation refers to all activities involved in:
• Starting the boiler
• Running the boiler in safely condition continue
• Monitoring pressure and temperature timely
• Shutting down the boiler properly
✔️ Correct operation ensures safe and efficient performance.
👇 Boiler Operation: Step-by-Step Process
1️⃣ Pre-Start Inspection
➡ Before starting the boiler:
• Check water level in gauge glass minimum 50% of Boiler level.
• Check feed water tank sufficient water.
• Check all pressure switches and trasmeters in working and calibrated.
• Check Mobray level Controller working and tripping in very low level.
• Inspect fuel supply, all system ok.
• Check both Safety valves are ok.
• Ensure all valves are in correct open position.
2️⃣ Boiler Start-Up
➡ Before starting the boiler, ensure that all safety and operating conditions are satisfied.
• Boiler start-up must always be carried out slowly and under close observation to avoid
• Thermal stress and pressure-related hazards.
• Ensure boiler is properly filled with treated feed water
• Confirm water level is visible in the gauge glass
• Check safety valves, pressure gauges, and temperature indicators
• Ensure all drain and vent valves are in correct position
• Start feed water pump and maintain normal water level
• Open air vents to remove trapped air during heating
• To Furnace purging start FD, ID Fan.
• Start fuel supply and ignition as per manufacturer procedure
• Raise boiler pressure gradually, never suddenly
• Monitor pressure, temperature, flame condition, and water level continuously
• Check for any leakage, abnormal noise, or vibration
⚠️ Important:
Sudden pressure rise during start-up can damage boiler components it is must be avoided. So that in Boiler pressure rise gradually.
3️⃣ Normal Boiler Operation
During operation:
• Maintain proper pressure.
• Monitor temperature.
• Check water level continuously.
• Check water quality daily, pH, TDS, TH in normal condition.
• Check Safety valve weekly Manually lifting for Safety.
• Observe any abnormal noise or leakage.

4️⃣ Boiler Shutdown Procedure
🔻 Normal Shutdown
• Stop fuel supply
• Reduce pressure gradually
• Switch off boiler
• Close steam valve safely
• Boiler cool slowly
🔻 Emergency Shutdown
• Fuel supply immediately stop
• Main steam valve close
• Power isolate
• Proper watch and find what happened
👉Boiler Safety During Operation
• Do not overload boiler its capacity.
• Keep safety valve active, Check Manual testing weekly.
• Avoid dry running.
• Follow standard operating procedures SOP) as per manufacturer guidance.

👉Common Boiler Operating Problems
• Low water level
• High pressure
• Steam leakage
• Fuel inefficiency
• Regular inspection prevents these issues.
👉Steam Line Warming
• Steam stop valve minimum open and slowly open
• Steam line drain open before go to open Steam stop valve
• All side line Condensate remove
(5) Boiler Blowdown Procedure
* Blow down valve close slowly
* Give Blowdown slowly
* Wear PPE
✅ Advantages of Proper Boiler Operation
• Increased safety
• Fuel saving
• Longer boiler life
• Smooth industrial production
⚠️Common Faults & Rectification
During boiler start-up and operation, certain faults are commonly observed in boiler operation practice.
1. Burner Trip:
One of the most frequent issues is burner tripping during start-up. This may occur due to low fuel pressure, improper air-fuel ratio, or failure of ignition system.
To rectify this, check fuel pressure, fuel temperature if HFO oil, ensure proper air damper position, and inspect ignition electrodes and transformer.
2. Flame Failure:
Flame failure occurs when the burner flame is not detected by the flame sensor.
Common causes include dirty flame scanner, fuel supply interruption, or improper combustion air. Cleaning the flame sensor, checking fuel valves, and ensuring proper air supply can solve the issue.
3. Low Water Level Issue:
Low water level is a serious condition and can lead to overheating of boiler tubes.
This usually happens due to feed pump failure, leakage, or faulty level controller. Immediate action should be taken to restore water level, check pump operation, and inspect level control devices.
👉Safety Precautions:
Proper safety precautions must always be followed during boiler operation.
✔️Before Start:
Ensure all valves are in correct position, water level is normal, and interlocks are working properly.
Never start the boiler without checking safety devices.
✔️During Operation:
Continuously monitor pressure, temperature, and water level. Avoid sudden load changes and ensure stable combustion conditions.
✔️Emergency Condition:
In case of abnormal pressure, flame failure, or low water level, immediately stop the burner.
Do not attempt restart without identifying and rectifying the fault.
